A great embroidered patch design and a disappointing one often start from the exact same artwork — the difference comes down to a handful of technical limits that embroidery machines impose but most design software does not warn you about. Here is what to check before you send artwork off for digitizing.
Stitch Types and What They're Good For
Fill stitch covers large solid areas like backgrounds and bold letters — dense and durable, but it flattens fine detail. Satin stitch is used for borders, outlines, and text, giving a raised, glossy finish that reads cleanly at small sizes. Running stitch is a thin single line, best for fine details like whiskers, thin linework, or subtle background texture.
Most patches combine all three: fill for backgrounds, satin for text and borders, running stitch for fine accents.
Minimum Text Size and Line Width
Embroidery cannot reproduce text below roughly 0.2 inches (5mm) in height — anything smaller turns into an illegible blob of thread. Thin lines need a minimum width of about 1mm to hold their shape; thinner lines than that tend to break or get skipped by the embroidery machine entirely.
Rule of thumb: if you can not read your text at the actual finished patch size on a printed mockup, the embroidery machine will not be able to render it clearly either.
How Many Colors Should Your Patch Have
Most embroidery machines handle up to 15 thread colors without issue, but every color change adds setup time and cost, especially on small production runs. Photorealistic gradients do not translate well to thread — embroidery reads best as bold, flat color blocks with clear separation between elements.
Best for embroidery: logos and designs with 3-8 distinct colors and clean edges between shapes.
Where it falls short: gradients, photographic detail, and text smaller than 5mm — these need a different technique like DTF printing or a PVC patch instead.
Choosing the Right File Format
Send your artwork as a vector file (AI, EPS, or high-resolution PDF) whenever possible — vector files scale cleanly to any patch size without losing edge quality. A high-resolution PNG or JPG (300 DPI or higher) also works, but a low-resolution logo pulled from a website will produce a blurry, poorly digitized patch no matter how skilled the digitizer is.

Common Design Mistakes That Cause Delays
The most common issues we see: text set below the minimum readable size, gradients that will not translate to thread, colors that do not match your brand's exact Pantone codes, and artwork with no clear border so the patch's finished edge is ambiguous. Catching these before digitizing starts saves a full production cycle of back-and-forth revisions.
